Most founders order their first all-over print run before they understand what they’re actually buying.

The mockup looks flawless.

The sample arrives with a faint white line down the side seam, the pattern jumps at the sleeve-body join, and the invoice is higher than for a screen-printed tee.

None of that is a defect.

It’s how the process works, and once you understand the mechanics, you design for them rather than be surprised by them.

This guide explains how true edge-to-edge graphics are made, start to finish.

Not the marketing version. The production version, the one we run on the floor in Sialkot.

By the end, you’ll know why real all-over print is a cut-and-sew job and why it only works on the right fabric.

How graphics stay continuous across a seam, what it costs and why, and the decision most founders actually need when all-over print earns its premium and when a placement print does the job for a fraction of the price.

The Panel-First Rule:

Print the cloth, then build the garment:

Every idea in this guide hangs off one principle.

A genuine all-over print is not decoration added to a finished garment; it’s fabric that’s printed flat, then cut and sewn into a garment.

Hold that rule in your head, and the fabric limits, the seam behavior, the cost, and the MOQ all stop being surprises and start being predictable.

One distinction runs through everything, so learn it now: there’s true AOP, and there’s wrap-print AOP.

True AOP prints flat fabric first, then cuts and sews the garment from printed panels.

Wrap-print AOP prints onto a garment that’s already stitched together.

They produce very different products at very different price points, and the difference is invisible in a mockup. We’ll come back to it.

Chapter 1:

Why all-over print means cut-and-sew on printed panels:

Here’s the single idea that unlocks everything else: a genuine all-over print is not printed onto a shirt.

It’s printed onto flat fabric, and then a shirt is built out of that fabric.

Think about how a garment is normally made.

A pattern is cut into separate pieces: a front panel, a back panel, two sleeves, a collar, and, on a hoodie, a hood and pocket.

Those flat pieces are stitched together into the finished garment.

This is the cut-and-sew manufacturing process, and it’s the backbone of every quality streetwear label.

Blanks come off a rack; cut-and-sew garments are built from the ground up.

True all-over print simply moves the printing step to the front of that sequence.

Instead of building the garment and then decorating it, you decorate the flat panels and then build the garment.

The design is laid onto a digital template shaped like each pattern piece, printed across the whole panel edge to edge, and only then cut and sewn together.

Because every panel was printed before assembly, the graphic reaches places no other method can touch: over the shoulder, around the side seam, down the sleeve, and across the hood.

If the graphic runs unbroken across a seam and off the edge of the garment, it was almost certainly printed as flat panels first, then cut and sewn.

The five stages, in order:

On our floor, the job moves through the same five stages every time.

Knowing them tells you exactly where cost, time, and risk live.

  1. Design on the panel template. Your artwork is placed over a layout that mirrors the pattern: front, back, sleeves, collar, and any extras like a hood or pocket. Each piece is positioned separately. It’s not a flat rectangle; it’s a jigsaw of the garment laid out flat.

  2. Add the bleed. Every panel gets an oversized margin of artwork extending past the cut line. This is the most misunderstood step for founders, so it gets its own section in Chapter 3.

  3. Print the panels. On polyester, this is dye-sublimation: the design is printed, then heat-pressed so the color bonds into the fiber. Chapter 2 explains why the fabric has to be polyester.

  4. Cut. A cutter follows the pattern lines through the printed fabric, trimming each panel to shape and cutting the bleed margin away.

  5. Sew and assemble. The printed, cut pieces are stitched into the finished garment. This is where a skilled operator earns their keep, lining up the graphic across each seam by hand.

Notice what’s not on that list: printing onto a finished shirt.

The moment a garment is already sewn, you’ve lost the ability to print into the seams and underarms cleanly.

That’s the ceiling wrap-print AOP runs into, and it’s why serious brands specify panel-printed cut-and-sew when the whole point of the piece is full coverage.

Why this makes AOP a manufacturing job, not a printing job:

Screen printing and direct-to-garment are decorating steps.

You can add them to a finished blank in a small shop.

All-over print is different in kind: it’s a construction method.

You’re not decorating a garment; you’re manufacturing one from printed cloth.

That reframes everything downstream.

It means AOP lives with the cut-and-sew line, carries cut-and-sew minimums, and follows a cut-and-sew timeline.

Founders who budget for it like a print add-on get blindsided, because it isn’t one.

It’s a made-to-order garment that happens to be covered in your artwork.

This is also why AOP capacity sits with factories that already run digital printing alongside cutting and sewing.

A print shop with a heat press can wrap a design around a blank; it can’t cut and sew a garment from printed panels.

So when you choose a partner, the real question isn’t “Can you print all over?”

It’s “Do you cut and sew from printed panels in-house?”

The answer separates true AOP suppliers from everyone reselling wrap-print.

Chapter 2:

The polyester requirement, explained:

Ask why an all-over print sample came back on a slippery synthetic when you wanted the soft cotton hand you love, and you’ve hit the hard constraint at the center of this whole method.

True AOP is built on dye-sublimation, and dye-sublimation only works on polyester. That’s not a preference. It’s chemistry.

What does sublimation actually do?

“Sublimation” is a physics term: a solid turning straight into a gas without becoming a liquid first.

In printing, the design is laid onto transfer paper with dye-based inks, and the paper is pressed against the fabric under heat, commonly around 180-205 °C (roughly 350-400 °F).

At that temperature, the solid dye turns to gas, and the polyester fabric opens at a molecular level and takes it in.

As the fabric cools, the fibers close, and the color is locked permanently inside the fiber itself.

That last part is the whole point.

The color isn’t sitting on top of the fabric the way a screen print or heat transfer sits on the surface.

It has become part of the fiber.

That’s why a good sublimation print doesn’t crack, peel, or fade the way a surface print eventually does and why the printed area feels exactly like unprinted fabric; there’s no coating to feel.

Why won’t cotton do it?

Cotton, linen, and other natural fibers don’t have the polymer structure the gaseous dye needs to bond with.

Press a sublimation transfer onto a pure cotton tee, and the color has nothing to grab; it looks weak from the start and washes out after the first laundry.

The bond simply doesn’t form, and no setting on the press changes that; it’s a property of the fiber.

Practical rule:

Two-thirds polyester or better:

For true sublimated AOP, reach for polyester or a high-polyester blend. For strong, even color and wash durability, aim for 100% polyester or a blend that’s at least around two-thirds polyester.

The higher the polyester content, the deeper and more permanent the color; drop the polyester share and the print goes duller and patchier.

The white-fabric fact founders miss:

Sublimation adds color; it can’t add white.

The process only deposits dye; it has no white ink and can’t lighten the fabric underneath.

So the print starts on white (or very light) polyester, and any part of your design left unprinted stays the color of the base fabric, which means white.

Every gap, every piece of negative space, every thin outline reads as white on the finished garment.

Two consequences follow, and both belong in your design brief:

  • Fill your background deliberately: If you want a black garment, you print black across the entire panel. “Leave it blank” doesn’t give you black; it gives you white. Decide the base color as part of the artwork, not as a fabric choice.

  • Expect faint white at stress points: When polyester stretches across the shoulders, at the underarm, or along a seam under tension, the base fiber can peek through as a faint light line. Darker, high-coverage designs show this most. It’s a known trait of the method, not a fault in your run.

There’s a workaround worth knowing.

Because sublimation is locked to polyester and white bases, some factories now run all-over coverage on cotton using a direct-to-film style process instead of sublimation and then cut and sew as usual.

It buys a cotton hand feel with full coverage at a different cost and durability profile.

If a natural-fabric hand is non-negotiable for your brand, ask specifically whether your supplier offers a cotton all-over route; don’t assume every “AOP” product is the same fabric story underneath.

Chapter 3:

Seam matching for continuous graphics:

This is the craft chapter.

Everything above gets you printed panels.

This is what separates a garment where the graphic flows unbroken around the body from one where the pattern jumps at every seam.

It’s also where most “why does my sample look off” questions come from, and almost all of them trace back to two things: bleed and alignment.

Bleed: the safety margin that prevents white edges:

Cutting fabric is never perfect to the millimeter.

Cloth shifts and stretches slightly as it’s handled, and a cutter following a curved pattern line always lands a hair off in one spot or another.

If your artwork stops exactly at the cut line, any tiny drift leaves a sliver of unprinted white along the edge, and on a garment meant to be covered edge to edge, that white sliver is glaring. Bleed solves this.

You extend the artwork past the cut line by a safety margin commonly around 1-3 cm on every side so that even if the cut wanders, it’s still cutting through printed fabric.

The extra printed area gets trimmed away and thrown out.

It exists purely so the edge is never white.

Every panel in a well-built AOP file carries bleed on all sides.

Design to the bleed, not to the edge. The visible garment is smaller than the file you print. Anything that must survive to the finished piece has to sit inside the safe area, well clear of the cut line.

Keep the important stuff away from the seams:

Because each panel is printed and cut separately and then aligned by a human at the sewing machine, the join across a seam can shift by a few millimeters.

On a repeating or abstract pattern, nobody ever sees it; the eye has nothing to line up against.

On a precise element that crosses a seam, a few millimeters of shift is obvious and unflattering.

So the rule every experienced AOP designer follows: keep logos, faces, text, and any sharp, placement-critical element away from the seams and off the panel edges.

Let the seams fall through a pattern, texture, or open background where a small shift disappears.

Put the hero elements in the middle of a panel where they’re safe.

Design the artwork around the garment’s construction, not despite it.

Two ways to build the artwork:

Approach How it behaves across seams Best for
Seamless repeat pattern Very forgiving. The motif repeats, so small shifts at a seam are invisible; there’s no single line to misalign. Camo, florals, geometrics, textures, brand monograms, anything that tiles.
Standalone / placed artwork Demanding. One large image wraps the body, so every seam is a potential visible break. Needs careful planning of how the image flows across panels. A single graphic, photographic prints, and statement pieces with elements kept clear of seams.

For a first AOP run, a seamless repeat is the safer bet by a wide margin.

It hides the natural variation of a hand-assembled garment and still delivers the full-coverage impact you’re paying for.

Save standalone wrap-around artwork for when you and your factory have a proven file and a sample you trust.

Why is a washed sample non-negotiable?

You can’t judge seam matching from a flat mockup, because the mockup doesn’t know where your seams fall or how your fabric stretches.

The only reliable check is a physical sample, and specifically a washed one.

Order the sample, then machine wash and dry it before you sign off.

That single step catches alignment, color behavior, and any stretch-related white showing through before the problem is multiplied across a full run.

Skipping the washed sample is the most expensive shortcut in this entire process.

Chapter 4:

Cost, MOQ, and lead-time realities:

Now the part that protects your margin.

All-over print costs more than placement printing, takes longer, and carries higher minimums, and every one of those follows directly from the mechanics above.

Once you see why, you price your line correctly instead of getting caught out after the deposit’s paid.

Why AOP costs more per unit:

Placement printing decorates a blank someone else already manufactured.

All-over print manufactures the garment.

You’re paying for the fabric, the sublimation printing of every panel, the cutting, and the big one: the skilled manual labor of assembling a garment from printed pieces with the graphic aligned by hand.

That’s several production steps stacked on top of each other, versus one decorating pass on a finished tee.

So expect true AOP to sit in the mid-to-premium band of production cost, above DTG and screen-printed blanks.

The exact figure depends on garment type, fabric weight, print complexity, and run size, but the direction is never in doubt: a cut-and-sew, panel-printed garment costs more to make than a printed blank because it’s a made-to-order garment, not a decorated stock item.

Why the MOQ is higher:

Because AOP is a cut-and-sew job, it inherits cut-and-sew minimums.

Setting up a run, preparing panel files, loading the print, configuring the cut, and dialing the sewing line in for your specific garment carry fixed effort that only makes sense across a batch.

A print shop can run you a handful of DTG tees on demand; a factory building garments from printed panels needs a viable batch to justify the setup.

That’s the trade for genuine full coverage.

If you want AOP impact at low quantities, print-on-demand wrap-print services exist with no minimum, but you’re back to printing on finished blanks with the seam and coverage limits that come with it.

Why is the lead time longer?

Count the steps.

Placement print on a blank is effectively one decorating pass.

AOP is design and panel prep, sublimation printing, cutting, sewing, finishing, and QC a full manufacturing sequence per unit.

More steps mean more calendar time, and it doesn’t compress much, because the hand-assembly stage can’t be rushed without wrecking the seam alignment you’re paying for.

Build this into your drop calendar.

The brands that miss their launch date are almost always the ones who budgeted an AOP timeline as if it were a print turnaround.

Chapter 5:

When AOP is worth it vs a placement print:

Everything so far was how. This is the decision.

All-over print is a specific tool for a specific job, not an automatic upgrade.

Used on the right piece, it’s unbeatable. Used on the wrong one, it’s money and time spent on coverage nobody asked for.

Here’s how to tell the difference before you commit to a run.

The Coverage Test

Does the graphic need to leave the print zone?

One question decides it.

If the design lives happily inside a chest or back panel, a placement print is almost always the right, cheaper call.

If the design is dead on arrival unless it runs over the shoulders, around the sides, and into the seams, that’s the narrow, real case for a true all-over print, and it’s worth every extra rupee and every extra day.

Everything below is just the coverage test spelled out.

Choose all-over print when…

  • The coverage is the product: The concept only works if the graphic wraps the whole body in camo, an immersive pattern, a photographic wrap, a statement piece meant to be seen from every angle. If cropping it to a chest print would kill the idea, that’s AOP’s job.

  • The design is a pattern or texture, not a placed logo: Repeating artwork suits the method perfectly and hides its natural seam variation.

  • You’re on polyester and want maximum color and wash durability: Sublimated color is embedded in the fiber; it won’t crack or peel, and it keeps a soft hand because there’s no surface coating.

  • You can meet the MOQ and the timeline. The batch economics and lead time work for your drop.

Choose a placement print when…

  • The design is a logo, badge, or single graphic: A chest hit or back print delivers it cleanly, for far less, on a blank you can source fast. Wrapping it edge to edge adds cost and coverage the design doesn’t need.

  • Placement precision matters: Because AOP panels shift slightly across seams, a design that depends on exact positioning is better served by a method that decorates a fixed, finished surface, like DTG or direct-to-film on a stable garment.

  • Cotton handfeel is the brand: If a natural-fiber tee is core to your identity and you don’t want the polyester route, a placement print on your preferred cotton blank keeps the hand you want. (Or ask about a cotton all-over route but know it’s a different process from classic sublimation.)

  • You’re testing at low quantity or on demand: Placement printing and print-on-demand let you validate a design before committing to a cut-and-sew batch.

And whichever way you go, remember the distinction we opened with.

If a supplier quotes an “all-over print” that’s suspiciously cheap and fast, ask the one question that reveals the truth: are the panels printed flat and then cut and sewn, or is the design printed onto a garment that’s already stitched together?

The answer tells you which product you’re actually buying, and now you know exactly why it matters.

AOP isn’t a better print. It’s a different product. Buy it when full coverage is the whole idea, and reach for a placement print for everything else.
