Almost every founder we work with builds their identity in the same order: logo, colors, a few fonts, and a mood board that feels expensive. On a screen, it all sits perfectly: crisp edges, exact hex codes, gradients, and fine line work. The brand looks finished.

Then it has to become a physical object. A needle has to stitch it. A screen has to print it. A dye lot has to match it. And somewhere between the design file and the finished garment, a lot of brands quietly lose the thing that made them look premium.

We see it from the factory side every week. The design wasn’t bad; it just wasn’t built to survive manufacturing. This guide closes that gap. It covers the exact assets a factory needs, how to design branding that reproduces cleanly in print and embroidery, how labels and packaging carry your identity, how to stay consistent across drops, and how to hand a factory a brand kit instead of a mood.

The Screen-to-Seam Gap

Why brands look great on screen and cheap on the garment

The screen-to-seam gap is everything that gets lost between a design file and a finished garment. It isn’t one mistake; it’s a stack of small translation failures, each one easy to fix once you can name it:


  1. RGB light vs. dyed thread: A screen mixes light; a garment reflects pigment. The color you approved on a monitor was never the color that would come off the line.
  2. Infinite resolution vs. a finite needle: Vector art has no smallest detail. Embroidery does not: a needle and thread can only get so fine before detail turns to mush.
  3. Flat artwork vs. a moving surface. Fabric stretches, curves, and has texture. A logo that’s razor-sharp on a flat artboard distorts on a chest, a sleeve, or a ribbed cuff.
  4. A moodboard vs. a spec: “Make it look like this” is a feeling. A factory builds from numbers, Pantone references, stitch counts, and placements in centimeters.

Chapter 1

The brand assets a factory actually needs

When a job lands in our art department, the first thing we open is whatever the brand sent us.

Nine times out of ten, it’s a JPG of the logo pulled off Instagram, a screenshot of the colors, and a font name.

None of that is manufacturable. Here’s what a factory genuinely needs and why the format matters more than the design.

Logos: vector, not pixels

A factory cannot scale a JPG or PNG without it falling apart, and we can’t separate a flat image into print screens or stitch paths cleanly.

We need vector artwork files where the shapes are described by math, not pixels, so they stay crisp at any size from a woven neck label to a back print.

Send your logo as .AI, .EPS, or .PDF. SVG. And don’t send only the full-color version. Production almost always needs:

Primary lockup

Your main logo, full color, in vector. The hero version most people picture.

One-colour version

Solid black and solid white. Embroidery, woven labels, and single-color prints all start here.

Knockout / reversed

The logo is as a “hole” so it reads on dark fabric. Essential for black hoodies.

Icon / mark alone

The symbol without the wordmark is for small placements a chest hit, a sleeve, a zip pull.

Also define your minimum size and clearspace (the empty margin that must stay around the logo). These two rules stop your mark from being shrunk into illegibility or crammed against a seam.

From our floor

The single most common delay we see is “logo coming.” A brand approves a quote, we schedule the run, and then we wait days for usable vector files because all anyone has is a flattened export. Build the vector pack first. It’s the cheapest hour you’ll spend, and it removes a guaranteed bottleneck.

Fonts: name them, and mind the license.

“Use this font” only works if we have the font and a license to use it commercially. Typography shows up in two very different ways in production, and they have different rules:

  • Type that gets converted to artwork A tagline turned into a printed graphic, or text digitized into embroidery. Here the font becomes shapes outlining the text to vector before sending, so the exact letterforms come through regardless of what fonts we have installed.

  • Type used live, anything set fresh by us, a name on a custom label, variable text. For this we need the actual font file, and you need a license that permits this use.

Pick a small, deliberate type system, usually one display face and one workhorse, and write down where each is used. Vague typography is one of the quiet ways a brand drifts and starts looking generic across a season.

Colors: Pantone, not hex

This is the costliest gap of all, so it gets the most space. The color you approved on screen is RGB light emitted by a monitor. The color on your garment is pigment dye soaked into yarn, or ink pushed through a screen. They are different physical systems, and a hex code does not survive the trip.

The fix is to yarn-dye your brand colors as Pantone references, which both you and the factory can match to a physical swatch under controlled lighting. But there’s a detail most founders miss: the Pantone system depends on how the color is applied.

Then, and this is non-negotiable for getting color right, approve a physical strike-off or lab dip. That’s a small swatch dyed or printed in your specified color, sent to you (or shown under standard lighting) so you sign off on the real thing, not a screen render. Skipping this is how brands end up with a “navy” hoodie that’s three shades off across two production runs.

Chapter 2

Designing branding that reproduces well in print and embroidery

A logo isn’t “good” or “bad” in isolation; it’s good or bad for a given decoration method. The same mark that looks premium embroidered on a cap might turn to a smudge when screen-printed at 2cm. Design for the method, or pick the method to fit the design. Here’s how each one behaves.

Embroidery: thread has limits; a screen doesn’t

Embroidery reads as premium, holds up to washing, and adds texture, which is exactly why it’s so popular on hoodies and caps. But thread is physical, and that imposes hard limits your artboard never warned you about:

  • Small text breaks down Below roughly 5 mm (about 0.2″) tall, letters fill in and lose legibility. Thin fonts suffer first.

  • Thin lines vanish A line thinner than the thread itself can’t be stitched cleanly. Hairline details and delicate serifs are the first casualties.

  • No gradients Thread is a solid color. You can blend by shading with multiple thread colors, but a smooth photographic gradient is impossible.

  • Colour count is capped Each color is a thread change. Most machines run a fixed number of needles, so a 12-color design gets simplified. Plan your palette down.

Crucially, embroidery needs a digitized file (commonly .DST, .EMB, or .PES), a stitch map that tells the machine the path, density, and direction of every stitch. This is a separate craft from graphic design; a logo has to be rebuilt as stitches by a digitizer, and a good digitizer will simplify your art to make it stitch cleanly. Budget for a one-time digitizing step per logo.

Screen printing: one screen per color

Screen printing gives you bold, opaque, durable color and exact Pantone matching; it’s the workhorse for bulk prints. The mental model to design with: each color in your design needs its own screen. So a clean 1–3-color logo is cheap and crisp; a full-color photographic graphic gets expensive and complex fast.

  • Spot colors match Pantone exactly. Ink is mixed to your reference, so brand colors stay true print to print.

  • Fine lines have a floorVery thin lines and tiny text can fail to hold; keep line weight comfortably above the hairline and test small type.

  • Registration tolerance Multi-color designs are aligned by hand to a small tolerance; designs that rely on perfect color-to-color alignment are risky.

  • Gradients via halftones Fades are possible using dot patterns, but they add complexity; flat spot color is the most reliable.

DTG (direct-to-garment): for complex, full-colour art

When your branding genuinely needs photographic detail or many colors, DTG prints the artwork straight onto the fabric like an inkjet. It handles gradients and detail that screen print and embroidery can’t. The trade-offs: color matching to Pantone is approximate rather than exact; it performs best on 100% cotton and on lighter garments; and per-unit economics differ from screen print at volume.

Design rule of thumb

Build your logo so it survives the most restrictive method you’ll use. If it reads cleanly as a one-color, no-gradient, no-tiny-text mark, it will reproduce everywhere embroidered, screen-printed, woven, or DTG. The detailed full-color version can be a secondary asset for the places that can handle it.

Chapter 3

Label, tag, & packaging identity as part of the brand

Founders pour months into the front graphic and treat the label as an afterthought. That’s backwards. The neck label is the first thing a customer touches when they put the garment on, and the packaging is the first thing they see when the parcel opens. These surfaces are your brand, and on a blank-label or private-label product, they’re sometimes the only custom thing about the garment.

Neck and brand labels

You have two core choices, and they say different things:

Woven labels

Threads woven into a design. Reads as premium and durable. Best for clean logos; struggles with very fine detail or photographic art. The default for brand identity at the neck.

Printed labels

Artwork printed onto a base (satin, cotton, tear-away). More detail and color flexibility, often softer against the skin, and usually lower cost. Quality varies specify it.

Beyond the main brand label, decide on placement and format: a woven main label, a printed size tab, a sleeve or hem label, or the increasingly common tagless heat-transfer / printed-inside label that removes the scratchy tag entirely. Each is a branding decision, not just a logistics one.

Care labels the part that’s legally required

This isn’t optional branding; in most markets a care/content label is a legal requirement. It must typically state fiber composition (e.g., “80% cotton, 20% polyester”), country of origin, and care instructions (the wash/dry/iron symbols). Requirements differ by destination market, so confirm what your target market mandates before you finalize artwork. A factory can produce these, but the responsibility for correct content is yours.

Hangtags and packaging

The hangtag carries a story, price, and brand voice; it’s prime real estate that’s cheap relative to its impact. Packaging (poly bags, boxes, tissue, stickers, inserts) extends the identity into the unboxing moment. You don’t need elaborate packaging to look considered; you need consistent packaging that matches the rest of your system. A plain mailer with a well-placed branded sticker beats a mismatched, expensive box.

Cost reality

Labels, tags, and packaging are usually sourced and priced separately from the garment, and many carry their own minimum order quantities. Factor them into your unit cost and your MOQ planning from the start a brand that budgets only for blanks is often surprised by the trims bill.

Chapter 4

Keeping identity consistent across products and drops

A brand isn’t a single great hoodie; it’s a system a customer can recognize across a tee, a cap, and three seasons of drops. Consistency is what turns individual products into a brand people trust. And from the factory side, consistency is mostly about one thing: writing your decisions down so they survive a new product, a new run, or a new supplier.

Lock your signatures

Decide the small, repeatable details that make a garment unmistakably yours, then apply them every time:

  • Signature placements The exact spot and size of your mark sits on your left chest at a set height, a sleeve hit, or a back-neck print. Specify in centimeters from a seam, not “around here.”

  • A tonal vs. contrast system Decide when branding is loud (contrast print) and when it’s quiet (tonal, thread-on-thread). A consistent rule reads as intentional; mixing at random reads as accidental.

  • Your label and trim package Same neck label, same hangtag format, same packaging across every product. This is the cheapest, strongest consistency lever you have.

  • Approved colour references Your locked Pantone references, reused on every spec, so “brand red” means one specific dyed/printed color, run after run.

Write a one-page spec per asset

For each recurring element logo, label, and signature print, keep a short spec sheet: the file, the size range, the color reference, the placement, and the method. When you launch a new product or brief a new run, you hand over the spec instead of re-explaining from memory. That’s how a drop made six months from now still matches the first one.

Why this protects you

Documented specs aren’t just tidiness; they’re leverage. If a run comes back off-spec, an approved written reference is what makes a redo a clear obligation rather than an argument. Vague briefs put the cost of mistakes on you; written specs put it where it belongs.

Chapter 5

Handing the factory a brand kit, not a mood

This is where everything above becomes a single deliverable. A moodboard tells a factory how you want to feel. A brand kit tells us what to do in numbers, files, and references we can build from without guessing. The difference is the difference between samples that come back right the first time and a month of back-and-forth.

The Factory-Proof Brand Kit

The eight things to hand over before a factory asks

If your kit has all eight, almost any decent factory can start production without a single “can you send…” email. This is the deliverable to build.

  • Vector logo pack.AI / .EPS / .PDF / .SVG primary, one-color (black + white), knockout/reversed, and icon-only versions.

  • Logo usage rules Minimum size and clear space so it’s never shrunk or crammed into illegibility.

  • Pantone colour references Per application, TCX for dyed fabric and Solid Coated for print ink plus any approved strike-offs / lab dips.

  • Type system named fonts (with license note) and any display text supplied as outlined vector.

  • Decoration method per placement: Embroidery / screen / DTG / woven stated for each branding spot, designed within that method’s limits.

  • Placement spec: exact position and size of each mark, in centimeters from a seam, not “left chest, roughly.”

  • Label, tag & care-label artwork: neck label, size tab, hangtag, and a compliant care/content label for your target market.

  • Packaging spec: Poly bag, box, sticker, insert, or whatever carries the brand to the customer’s hands.

The one-line test

Before you send your kit, ask: “Could a factory that has never spoken to me build this correctly from these files alone?” If the answer is yes, you’ve built a brand kit. If it still needs your taste in the room to get it right, you’ve set a mood, and the screen-to-seam gap is still open.

Frequently asked questions

Because a factory has to scale it, separate it into print colors, or convert it to embroidery stitches, a flat pixel image can’t be cleanly resized or separated. Vector files (.AI, .EPS, .PDF, and .SVG) describe shapes mathematically, so they stay sharp from a tiny neck label to a large back print. Sending raster art is the most common cause of production delays we see.

No hex/RGB is for screens, which emit light. Garments reflect pigment from dye or ink, a different physical system, so a hex code won’t reproduce reliably on fabric. Specify your colors as Pantone references (TCX for dyed fabric, Solid Coated for print ink) and approve a physical strike-off or lab dip so you’re signing off on the real color, not a monitor render.

A thread has physical limits; an artboard doesn’t. Text below roughly 5 mm tall, fills in; lines thinner than the thread can’t hold; and gradients are impossible because thread is a solid color. A digitizer rebuilds your logo as a stitch path and usually has to simplify fine detail. If a mark needs to embroider well, design a clean, bold version for that purpose.

Woven labels are made from threads woven into a design premium feel, very durable, and best for clean logos. Printed labels have artwork printed onto a base material, more color and detail flexibility, are often softer and lower cost, and have quality that varies by spec. Woven is the typical choice for the main neck brand label; printed is common for size tabs and detailed inside labels.

In most markets, yes. A care/content label is generally required to state fiber composition, country of origin, and care instructions, with exact requirements varying by destination market. The factory can produce the label, but confirming the correct, compliant content for where you sell is the brand’s responsibility. Sort this before finalizing artwork.

At minimum: a vector logo pack (including a one-color version), Pantone color references, your chosen decoration method per placement, and exact placements in centimeters. That core lets a factory quote and sample accurately.
